Spherical Metal Powders for Metal-based Additive Manufacturing

Additive manufacturing is hailed as a landmark technology of the Third Industrial Revolution, significantly improving material utilization and production efficiency. Metals possess excellent mechanical and electromagnetic properties, leading to their wide application. Metal-based additive manufacturing is gradually becoming a key area of technological development. High-performance spherical metal powders are a crucial raw material, and the quality and price of the powder directly affect the overall mechanical properties and production costs of the formed parts. High-quality, low-cost spherical metal powder materials, as an important component of additive manufacturing, have become a key focus of the industrial layout of additive manufacturing companies.

Spherical Metal Powders for Metal Injection Molding

Metal injection molding is a novel molding technology developed by combining injection molding and powder metallurgy. It offers higher strength than die casting and better tolerances than investment casting or sand casting, making it suitable for the production of high-density, high-precision metal parts, as well as the mass production of small, complex metal parts.

Spherical powders, with their high bulk density and good flow characteristics, are advantageous raw materials for metal injection molding. By using spherical powders of different particle sizes in varying proportions, higher critical solid loads can be achieved, allowing more powder to be incorporated into the polymer, reducing the use of binders, and decreasing shrinkage and deformation during sintering. Furthermore, the lack of a specific preferred orientation in spherical particles ensures better isotropic shrinkage of the green body during sintering and debinding.

Spherical Metal Powders for Thermal Spraying

Thermal spraying is a rapidly developing surface strengthening technology. This process uses high-temperature flames or plasma to melt metal powder or wire into droplets, which are then sprayed onto the treated surface by high-pressure gas to form a coating with special properties. Thermal spraying is a convenient process that produces coatings with excellent performance, effectively enhancing the surface properties of metals and improving their corrosion resistance, wear resistance, and conductivity. It has applications in machinery, power, and bioengineering.

There are many types of thermal spraying materials, which can be categorized by raw material shape into powders, metal wires, and metal rods. When using powder spraying, good flowability is essential to obtain a smooth and uniform coating. Spherical metal powders have excellent flowability and regular shapes, allowing for smoother powder delivery during spraying and greatly reducing powder agglomeration, perfectly meeting the process requirements of thermal spraying.

Spherical Metal Powders for Microelectronic Packaging

Electronic packaging is achieved through the interconnection of a chip and a substrate. Interconnect solder joints typically consist of a multilayer structure composed of highly conductive pure metals or tin-based solders. To meet packaging quality requirements, it is necessary to control the size, sphericity, surface morphology, and microstructure of the bumps, thus increasing the quality requirements for the raw material powder.

Generally, different electronic devices and applications require different packaging powder compositions. Among them, single-particle-size spherical copper-tin-based metal micropowders have great potential due to their high strength, fast thermal conductivity, and strong electrical conductivity.

Spherical Metal Powders for Magnetic Cores

Magnetic cores are important components in medium- and high-frequency transformer cores, high-frequency switching power supplies, high-precision transformers, and electromagnetic interference suppression devices. Studies have found that the performance of magnetic powder cores depends not only on the alloy composition of the raw materials but also on the powder morphology. Metal magnetic powders with high sphericity easily form a uniform and complete insulating layer during the insulation coating process, which can significantly improve the resistivity of the magnetic powder core; moreover, the good isolation between individual magnetic powder particles helps reduce eddy current losses and improve the overall soft magnetic properties of the magnetic powder core. Furthermore, spherical powders have very few pores, and by reasonably matching particle sizes, high-density magnetic powder core products can be prepared, improving magnetic permeability.
